I. Pre-installation Preparation
Safety and Tools
Necessary tools: Socket wrench (10-19mm), torque wrench (0-100N·m), Phillips/flathead screwdriver, copper brush, sandpaper, insulating tape, torque marking pen, threadlocker (e.g., Loctite 243).
Safety measures: Disconnect the negative cable of the 12V battery and wrap the connector, turn off the ignition switch; clean oil stains and debris in the installation area to avoid collision with wiring harnesses and surrounding components (such as fuel pipes, sensors).
Component Matching and Inspection
Parameter verification: Confirm the starter’s 12V voltage and 1.2KW power, match the engine model (e.g., Hyundai G4FC, G4KD), check the number of teeth of the flywheel ring gear (common 9T/10T) and installation hole spacing (mostly 90mm±1mm).
Starter inspection: No cracks on the appearance, smooth movement of the solenoid switch push rod, no jamming of the overrunning clutch; brush length ≥8mm (wear limit 4mm), no ablation on the commutator, and no open circuit in the armature winding.
Marking of old parts: Mark the positions of the power cable (B+ terminal) and control cable (S terminal) with a marker, record the number/thickness of gaskets (for adjusting meshing clearance), then remove the 2 M12 fixing bolts and take down the old starter smoothly.
Cleaning of Installation Surface
Clean rust, oil stains and residual old gaskets on the installation surface of the engine flywheel housing with a copper brush, and polish the contact surface with sandpaper if necessary to ensure tight fit.
Check the wear of the flywheel ring gear tooth surface (single-side wear ≤0.3mm). If teeth are chipped or excessively worn, replace them synchronously to avoid meshing noise of the new starter.
II. Core Installation Steps
Positioning and Fixing
Alignment: Face the drive end of the new starter towards the flywheel ring gear, slowly push it into the installation position, and ensure the drive gear is parallel to the meshing surface of the ring gear (offset ≤0.5mm); assemble gaskets according to original marks, and do not add or reduce without authorization.
Tightening: Pre-tighten the M12 bolts by hand until they fit, then tighten them diagonally and crosswise with a torque wrench to 49.0-63.7N·m (Hyundai original factory specification), and mark with a torque marking pen for future reference.
Circuit Connection
Control cable (S terminal): Connect to the control cable of the starter relay, tighten the nut with a torque of 6-8N·m, and apply conductive paste to prevent oxidation if necessary; fix the wiring harness with cable ties, keep it away from the exhaust manifold (spacing ≥30mm) to avoid melting of the insulating layer due to high temperature.
Main power cable (B+ terminal): Use ≥35mm² copper core wire to connect to the positive pole of the battery, tighten the nut with a torque of 18-22N·m and add a lock washer; ensure the terminal is not loose, and wrap the exposed metal with insulating tape.
Reset and Interference Inspection
Refit the dust cover and heat shield, confirm no contact interference with surrounding components; reconnect the negative cable of the battery, and check whether the ignition switch and starter relay circuits are normal.
III. Post-installation Testing and Commissioning
No-load Test
Turn on the power, press the start switch briefly (single time ≤3 seconds): the drive gear pops out quickly without jamming/howling, the solenoid switch engages crisply without bouncing; stop after running for 2 seconds, and the housing temperature ≤45℃ (no hot feeling).
Load Test
Start the engine, start continuously for 2 times (interval ≥10 seconds): the engine starts smoothly without slipping or gear meshing noise; the drive gear retracts quickly after starting, measure the battery voltage during startup ≥10.5V (if too low, check the battery or circuit voltage drop).
Meshing Clearance Adjustment
If there is gear meshing noise, adjust the end clearance between the drive gear and the flywheel ring gear (standard 1.0-3mm): add 0.3-0.5mm gaskets for too small clearance, reduce gaskets or replace with thin gaskets for too large clearance; repeat the no-load test after adjustment until there is no abnormality.
