Applicable models: Toyota Hilux 2005 equipped with 2KD‑FTV (2.5L), 1KD‑FTV (3.0L), 1KZ‑TE diesel engines and matched 12V 2.0KW starter. This procedure includes safety specifications, removal, installation, torque standards and function tests, and can be directly used in repair work orders and technical documents.
1. Pre‑Installation Preparation (Safety + Tools + Inspection)
1.1 Safety Operation Specifications (Mandatory Clauses)
Power disconnection: First disconnect the negative battery terminal (-), move and secure the cable, wait 5 minutes to discharge residual voltage from the electronic control system to prevent short circuits, burnt wiring or damage to the starter B+ terminal.
Vehicle support: Park on a flat and solid ground, apply the parking brake, put automatic transmission in P and manual transmission in Neutral, chock the wheels; support the vehicle firmly with safety stands, never rely only on a jack.

1.3 Starter and Mounting Position Inspection

Mounting position: Clean flywheel housing mounting surface, free of oil, rust or protrusions; threaded holes free of damaged threads or metal chips; flywheel ring gear free of severe wear or broken teeth.
Wiring harness: B+ main cable undamaged, wire size meeting OEM standards; control plug free of terminal backout or oxidation; intact insulation layer.
2. Removal of Old Starter (Skip if already removed)
Mark wiring harness: Use a marker to mark the positions of the B+ power cable and 50 control plug and take photos for reference to avoid confusion during reassembly.
Disconnect wiring harness: Unplug the 50 control plug first (grasp the plug body, do not pull the wire); loosen the B+ terminal nut with a socket, remove the cable and insulate it; remove the ground cable and insulate it.
Remove fixing bolts: The starter is secured to the flywheel housing with 2 M12 bolts. Loosen the bolts gradually in diagonal order, support the starter (approx. 5–7kg) throughout to avoid dropping and damaging the ring gear.
Take out the starter: Pull out the starter slowly to avoid collision with the flywheel ring gear and surrounding components; clean the mounting surface and threaded holes to remove oil and metal chips.
3. Installation of New Starter (Core Steps)
Step 1: Positioning and Pre‑Tightening
Push the new starter smoothly into position, with the drive gear fully inserted into the flywheel housing spigot, ensuring a tight, gap‑free fit on the mounting surface.
Install the 2 fixing bolts, turn them 3–4 full turns by hand to confirm aligned threads without cross‑threading; do not fully tighten yet.
Step 2: Torque Tightening (Toyota OEM Standard)
Tighten the fixing bolts in diagonal sequence in 2–3 stages to 35–40 N·m (universal standard for 2KD/1KD/1KZ).
Do not exceed the torque limit to avoid bolt breakage or housing cracking; insufficient torque will cause looseness, abnormal noise and poor meshing.
Step 3: Electrical Connection (Strict Sequence)
Connect the ground cable: Refit the ground terminal, tighten the nut to 8–10 N·m to ensure reliable grounding.
Connect the 50 control plug: Push fully into place and confirm locking, no looseness or backout.
Connect the B+ power cable: Clean the terminal contact surface, refit the cable nut and tighten to 15–18 N·m; wrap the B+ terminal with electrical tape / protective cap, short circuit is strictly prohibited.
Wire routing: Keep all wiring away from exhaust pipes and moving parts, secure firmly to prevent abrasion and short circuits.
Step 4: Lubrication and Meshing Inspection
Apply a small amount of high‑temperature grease to the starter drive gear and armature shaft splines to reduce meshing friction.
Rotate the crankshaft manually 2–3 times, check that the drive gear meshes smoothly with the flywheel ring gear, without seizure or interference.
4. Power Restoration and Function Testing
Restore power: Connect the negative battery terminal and ensure it is tight.
Power‑on self‑test: Turn the ignition switch to ON; the charging light and warning lights on the dashboard should light up normally with no abnormal alarms.
Start test: Start the engine; the starter should run smoothly without whistling / abnormal noise, the drive gear meshes smoothly with the flywheel and retracts immediately after starting; no grinding or slipping after engine startup.
Voltage testing (multimeter):
Visual inspection: No oil leakage, overheating or unusual odors; no loose bolts; no wiring interference or overheating.
Troubleshooting: If there is abnormal startup noise, failure to retract or grinding, shut off the engine immediately and check meshing clearance, torque, wiring and starter compatibility.
