I. Pre-installation Preparation
1. Safety Protection and Tool Preparation
Necessary tools: Socket wrench (mainly 17-22mm), torque wrench (range 0-300N·m), Phillips/flathead screwdriver, copper brush, sandpaper, insulating tape, torque marking pen, threadlocker (e.g., Loctite 243).
Safety measures:
Disconnect the negative cable of the excavator's 24V battery (wrap the connector with insulating tape after removal) and turn off the main power switch;
Clean oil stains and debris around the starter installation area to prevent slipping during installation;
If working at height/under the vehicle, set up a stable support and do not lift the starter by hand (weight about 15-20kg).
2. Component Matching and Condition Inspection
Model verification: Confirm starter parameters (24V voltage, 90A rated current, power ≥7.5KW), check the number of teeth of the flywheel ring gear (common 12T/13T), installation hole spacing (mostly 110mm±2mm), and match the engine model (e.g., Cummins 6BT, Hyundai D6AC).
Starter inspection:
No cracks on the appearance, no oxidation on the terminals, smooth movement of the solenoid switch push rod, and no jamming of the overrunning clutch rotation;
Brush length ≥10mm (wear limit 5mm), clean and non-ablated commutator surface, and no open circuit in the armature winding.
Marking for old part removal:
Mark the terminal positions of the power cable (thick wire) and control cable (thin wire) of the old starter with a marker to avoid wrong connection during new installation;
Record the number/thickness of gaskets of the old starter (for adjusting meshing clearance), then remove the fixing bolts (usually 2 M14 bolts) and take down the old starter smoothly.
3. Cleaning of Installation Surface
Clean rust, oil stains and residual old gaskets on the installation surface of the engine flywheel housing with a copper brush, and polish the contact surface with sandpaper if necessary;
Check the wear of the flywheel ring gear tooth surface (single-side wear ≤0.5mm). If the ring gear has chipped teeth/excessive wear, replace it synchronously to avoid meshing noise of the new starter.
II. Core Installation Steps
1. Starter Positioning and Fixing
Alignment installation:
Face the drive end of the new starter towards the flywheel ring gear, slowly push it into the installation position, and ensure the drive gear is parallel to the meshing surface of the flywheel ring gear (offset ≤1mm);
Install the original matching gaskets (do not add gaskets without authorization if there are none, and assemble according to the original thickness if there are gaskets), insert the M14 fixing bolts and put on the lock washers.
Torque tightening:
First pre-tighten the bolts by hand until they fit, then tighten them diagonally and crosswise with a torque wrench (to prevent housing deformation);
Standard torque: M14 high-strength bolts (grade 8.8) tightened to 85-95N·m, M16 bolts tightened to 120-130N·m (refer to Hyundai original maintenance manual);
Mark with a torque marking pen after tightening for easy recheck later.
2. Electrical Circuit Connection
Control cable connection:
Connect the small terminal (S terminal) of the solenoid switch to the control cable of the excavator's starter relay, tighten the nut with a torque of 6-8N·m, and apply conductive paste to prevent oxidation if necessary;
Fix the control cable with cable ties, keep it away from the engine exhaust pipe (spacing ≥50mm) to avoid melting of the insulating layer due to high temperature.
Main power cable connection:
Connect one end of the main power cable (≥70mm² copper core wire) to the large terminal (B+ terminal) of the starter, tighten the nut with a torque of 25-30N·m, and add a lock washer;
Connect the other end to the positive pole of the battery, ensure the terminal is not loose (voltage drop ≤0.5V is qualified), and wrap the exposed metal part with insulating tape.
3. Reset and Interference Inspection
Refit the starter dust cover and heat shield to ensure no contact interference with surrounding components (such as fuel pipes, hydraulic pipes);
Reconnect the negative cable of the battery and check whether the main power switch and starter relay circuits are normal.
III. Post-installation Testing and Commissioning
1. No-load Test
Turn on the main power, press the start switch briefly (single time ≤5 seconds), and observe the starter operation status:
The drive gear pops out quickly without jamming or howling;
The solenoid switch engages crisply without repeated bouncing;
Stop after running for 3 seconds, and the temperature of the housing when touched ≤50℃ (no hot feeling).
2. Load Test
Start the engine, start continuously for 2-3 times (interval ≥15 seconds), and confirm:
The engine starts smoothly, and the starter has no slipping or gear meshing noise;
The drive gear retracts quickly after starting without jamming in the flywheel ring gear;
Measure the battery voltage during startup ≥21V (if the voltage is too low, check the battery or circuit voltage drop).
3. Meshing Clearance Adjustment
If there is gear meshing noise during startup, adjust the end clearance between the drive gear and the flywheel ring gear (standard value 1.5-4mm):
Too small clearance: add installation gaskets (thickness 0.5-1mm);
Too large clearance: reduce gaskets or replace with thin gaskets;
Repeat the no-load test after adjustment until there is no abnormal meshing.
