- Confirm the installation environment: Choose a well-ventilated place without flammable and explosive materials. The ground should be flat and its load-bearing capacity should meet the requirements of the generator.
- Prepare installation tools: Such as screwdrivers, wrenches, levels, torque wrenches, etc.
- Inspect the generator: Carefully check whether the generator and its accessories are intact and ensure they meet the installation requirements.
Installation Steps
- Determine the installation position and fix it: The generator is usually installed at the front or rear end of the engine and connected to the engine through a pulley or coupling. Place the generator in the predetermined position, adjust it to a horizontal state using a level, then fix the generator on the foundation or bracket with bolts to ensure it is securely fastened.
- Connect the electrical circuits: The output end of the generator has two wires. One is the positive wire, which is usually connected to the positive bus of the electrical system of the vehicle or equipment; the other is the negative wire, connected to the negative pole of the electrical system. The excitation wire of the generator is connected to the voltage regulator. When connecting, ensure that the circuits are connected correctly and firmly, with good insulation to prevent faults such as short circuits and electric leakage. After the connection is completed, tools such as a multimeter can be used for testing.
- Installing the belt: Accurately fit the belt onto the generator's pulley and the relevant pulleys of the engine. Adjust the belt tensioner to give the belt appropriate tension. If the belt is too loose, it will slip, affecting power generation efficiency; if it is too tight, it will accelerate the wear of the belt and the generator bearings.
- Other connections: If there is an exhaust pipe, it needs to be connected to the generator's exhaust port, ensuring a tight connection with no leaks; if the fuel system is involved, connect the fuel system to the generator's fuel inlet, ensuring a secure connection with no leaks.
Post-installation Inspection
Check Installation Firmness: Inspect whether the fixing bolts of the generator are tightened, whether all components are connected firmly, and if there are any signs of looseness.
Check Wiring Connections: Check whether the electrical wiring connections are correct and firm, and whether the insulation is in good condition.
Check Other Connections: Inspect whether connection parts such as the exhaust pipe and fuel system are well-sealed and free of leaks.
Test Run: Start the vehicle or equipment, observe whether the generator works normally, and use a multimeter to measure the output voltage of the generator to ensure that the voltage is stable within the normal range.
I. Core Requirements for Safe Operation
- Disconnect the negative pole of the battery throughout the process. All disassembly, assembly, and wiring operations must be carried out when the engine is cool to avoid high-temperature scalds.
- Wear insulating gloves, goggles, and non-slip shoes. Keep away from rotating parts in the engine compartment (such as belts and fans) to prevent clothing or hands from getting caught.
- Diesel models must be operated away from open flames. Keep ventilation during fuel refueling and pipeline connection to avoid fires caused by fuel leakage.
II. Key Specifications for Wiring and Circuits
- Strictly correspond to terminal markings: The positive wire is connected to the positive bus of the electrical system, the negative wire to the negative bus, and the excitation wire must be accurately connected to the corresponding terminal of the voltage regulator. Reverse connection or wrong connection is strictly prohibited.
- Matching of line specifications: For 28V systems, an appropriate wire diameter must be selected (chosen according to the generator power to avoid overheating due to excessively thin wire diameter). After crimping the joint with a terminal, wrap it with insulating tape to prevent oxidation or short circuits.
- Inspection before wiring: Ensure that the lines are free from damage and aging, and the terminals are free from oxidation and rust. Damaged lines must be repaired or replaced before installation.
III. Installation, Fixation, and Belt Adaptation
- Fixation must be firm: The base should be horizontally fixed on a load-bearing qualified plane, and the bolts should be tightened to the torque specified by the manufacturer (refer to the manual, usually 30-45N・m). Anti-loosening washers should be added to avoid loosening due to vibration.
- Precise belt tension: Adjust the tensioner to control the belt deflection within 1-1.5cm. Excessive looseness may cause slipping and affect power generation efficiency, while excessive tightness will accelerate the wear of bearings and belts.
- Standard belt installation: Put the belt into the pulley according to the original winding path, ensure it is completely fitted into the pulley groove, and do not reverse or miswind to avoid transmission failure.
IV. Special Notes on Exhaust and Fuel Systems
- Exhaust Pipe Installation: Avoid excessively sharp bends in the routing. Add gaskets at connections to ensure no leaks. The end should be kept away from the cab and air inlets to prevent exhaust gas backflow or scalding.
- Fuel System (for diesel models): Fuel lines must be securely connected, kept away from high-temperature areas and moving parts. Purge air from the lines before first use, and check that the fuel filter is installed in compliance with regulations.
V. Post-installation Inspection and Debugging
- Recheck before startup: Check the fixing bolts, circuit connections, and pipeline seals again to ensure there are no misconnections, missing connections, or leaks.
- Trial operation monitoring: After startup, listen for any abnormal noises, smell for any unusual odors, use a multimeter to measure the voltage (the normal output of a 28V generator is approximately 32-34V), and observe that the oil temperature and water temperature are normal before proceeding with normal operation.
- Avoid immediate high load: Avoid long-term full-load operation in the initial stage after installation to allow an adaptation period for the generator, belt, and circuits.
