Pre-installation Preparation
Tools and Accessories
Prepare tools including a torque wrench, socket wrench, clutch centering shaft (can be replaced with a drive shaft of the corresponding model), cleaning cloth, and special grease.
Confirm that the clutch pressure plate and friction plate (clutch driven disc) are compatible with the Dongfeng Yuchai model. Prepare supporting peripheral components such as the release bearing.
Check that the new pressure plate is free of deformation, the diaphragm spring has uniform elasticity, the friction plate is undamaged, and the spline tooth surface is free of damage.
Vehicle Fixation
Park the vehicle on a flat surface, pull the handbrake, and disconnect the negative terminal of the storage battery.
Lift the vehicle stably with a jack and secure it with qualified stands; never rely solely on the jack for support.
Remove the drive shaft and transmission assembly to fully expose the clutch assembly. Before disassembly, mark the relative position of the clutch cover and flywheel to facilitate subsequent resetting.
Removal, Cleaning and Inspection of Old Components
Use a wrench to loosen the fixing bolts of the old pressure plate and remove the old pressure plate and friction plate in sequence.
Thoroughly clean the flywheel surface with a cleaning cloth to remove oil stains, metal debris, and rust.
If the flywheel surface has cracks, severe wear, or a flatness deviation exceeding 0.2mm, it needs to be ground, repaired, or directly replaced.
Clean the splines of the transmission input shaft. Inspect the release fork and release bearing; if the release bearing jams during rotation or makes abnormal noise, replace it simultaneously.
Positioning and Installation of Friction Plate and Pressure Plate
Place the new friction plate between the flywheel and the pressure plate. Pass the centering shaft through the center hole of the friction plate and align it with the flywheel guide bearing to ensure concentricity of the friction plate, flywheel, and pressure plate, avoiding subsequent shifting abnormalities.
Note that the side of the friction plate with the damper plate must face the pressure plate. Some friction plates are marked "Flywheel Side" and should be installed according to the marking.
Take the new pressure plate assembly, align the positioning marks of the flywheel and clutch cover made earlier, and ensure the positioning holes on the pressure plate are accurately fitted over the positioning pins on the flywheel to prevent installation misalignment.
Tightening of Pressure Plate Bolts
Initially fix the pressure plate with matching bolts; do not tighten them fully at one time.
Use a torque wrench to tighten the bolts in batches in a diagonal cross sequence. For most commercial vehicles, the reference torque for these bolts is 25-35N・m, but specific values must be based on the Dongfeng Yuchai corresponding model's maintenance manual.
Gradually apply force in 3-4 stages to avoid uneven stress causing pressure plate deformation and affecting clutch engagement performance.
Assembly of Peripheral Components
Remove the centering shaft. Apply a small amount of lithium-based grease to the inner ring of the release bearing, the fulcrum of the release fork, and the splines of the transmission input shaft. Avoid excessive grease splashing onto the friction plate surface, which may cause slipping.
Install the release bearing in place to ensure it fits the inner end of the diaphragm spring and rotates flexibly without jamming.
Subsequently, assemble the release fork, clutch master cylinder, and other components in sequence. Ensure the two ends of the release fork are concentric to avoid affecting the clutch release stroke.
Resetting and Commissioning Inspection
Reinstall the transmission and drive shaft in the reverse order of disassembly. Use a torque wrench to tighten the connecting bolts between the transmission and the engine, and finally reconnect the negative terminal of the storage battery.
After starting the vehicle, step on the clutch pedal to check the free stroke, which should usually be 15-25mm. Test if shifting is smooth without gear collision noise.
During driving, observe if the clutch engages smoothly and disengages completely. If shifting is difficult, check the direction of the friction plate and the alignment of the pressure plate. If slipping occurs (such as weak acceleration or burning smell from the friction plate), recheck the bolt torque or inspect if the friction plate is contaminated with oil.
1. Component Orientation and Centering Taboos
The direction of the friction plate must never be reversed. The side with the damper plate must face the pressure plate, and the side marked "Flywheel Side" should be closely attached to the flywheel. Reversal will directly lead to incomplete disengagement and shifting jamming.
A centering shaft must be used during installation to ensure concentricity of the friction plate, pressure plate, and flywheel. Without a centering tool, spline wear and shifting vibration are likely to occur.
The positioning holes on the pressure plate must be accurately fitted over the positioning pins on the flywheel. Forcing bolt tightening before alignment is strictly prohibited, as it will cause pressure plate deformation and uneven force on the diaphragm spring.
2. Core Specifications for Bolt Tightening
Adopt the diagonal cross-step tightening method throughout the process. Gradually apply force in 3-4 stages until reaching the standard torque; never fully tighten a single bolt at one time.
Strictly follow the torque requirements specified in the corresponding model's maintenance manual (common 25-35N・m for commercial vehicles). Insufficient torque may cause loosening, while excessive torque can deform the pressure plate or flywheel.
The bolts must be equipped with lock washers. Replace aged or missing washers in a timely manner to prevent bolt loosening during vehicle operation, which may cause safety hazards.
3. Key Points for Cleaning and Lubrication
The flywheel surface, pressure plate working surface, and friction layer of the friction plate must be kept absolutely clean and dry. Oil contamination is strictly prohibited, as it will cause clutch slipping and friction plate burning.
Apply a small amount of lithium-based grease only to the release bearing, release fork fulcrum, and input shaft splines. The dosage should be "just covering the contact surface" to avoid excessive grease splashing and contaminating the friction plate.
Be sure to inspect new components before installation: the pressure plate is free of deformation, the diaphragm spring has uniform elasticity, the friction plate is undamaged, and the spline teeth are free of burrs. Replace immediately if there are cracks or damages.
